Pukka Pies faced critical system failures with their aging refrigeration plant’s insulation system nearing the end of its workable life. The existing system suffered from severe deterioration across vessels and pipework. And had been previously compromised with significant ice buildup that was no longer manageable through top-ups. Additionally, the compromised insulation system was prone to failure, creating a dual problem requiring urgent resolution. The solution needed to be implemented in a live bakery environment with minimal disruption to operations.
We collaborated with highly skilled and professional contractors to develop a comprehensive solution that addressed both failing systems simultaneously. Working alongside the customer’s maintenance team, we conducted thorough sample checks across all vessels and pipework, including detailed visual inspections and thickness examinations that revealed widespread insulation deterioration throughout the plant.
With adequate project timeframes provided by the customer, we systematically removed all existing insulation from both low-temperature and high-temperature vessels and connecting pipework. Critical pipework sections that failed thickness testing were replaced before proceeding with surface preparation. Over the project timeline, we implemented an enhanced insulation system featuring increased thickness for superior thermal performance, staggered joints to eliminate thermal bridging, comprehensive vapor sealing to prevent moisture ingress, and tin cladding finish for durability and professional appearance operational by project completion.
The comprehensive insulation remediation delivered immediate operational improvements across multiple areas. The enhanced insulation specifications provided long-term benefits including restored thermal efficiency, enhanced temperature control, and reduced energy consumption while significantly improving safety conditions through elimination of ice buildup and restored access to critical components. By implementing the enhanced system design and comprehensive remediation approach, we delivered improved reliability and operational efficiency for this critical food production facility with minimal operational disruption.
